Consumables are the cheapest way to improve weld quality. A contact tip wears through wire friction and heat. The bore goes oval, the arc starts to wander and the wire sticks. In continuous work with 1.0 mm wire a tip usually lasts a dozen or so arc hours, with aluminium far less. For higher currents and mechanised work choose copper chromium zirconium tips.
The liner has to match the material. A steel spiral for solid steel wire, a PTFE or plastic liner for aluminium and flux cored wire with a soft sheath. Cut it exactly to length and blow it out at every spool change.
Match feed rolls to the wire: a V groove for solid wire, knurled for flux cored, a U groove for aluminium. Set the pressure so the wire does not slip when stopped by hand but is not flattened either.
Match tungsten electrodes to current and type: WC20 grey and WL15 gold for DC, WL20 blue as a universal choice, WP green for AC on aluminium. In plasma the electrode and nozzle are a pair and are replaced together, because working on a worn electrode burns out the nozzle in minutes.
